VW Transporter 2.0 TDI EGR Flexi-Pipe Split: Hissing & Cab Fumes Fix

3 June 2026Engine & Mechanical

The Problem

On the VW Transporter (T5/T6) 2.0 TDI, the EGR flexi-pipe had cracked, developed a pinhole at the brass weld, or separated from its bracket at the EGR end, allowing exhaust gas to escape into the engine bay and cab. No warning lights had appeared yet, and no repairs had been attempted before diagnosis. The rear-right engine location and the hidden mounting bolt described below are characteristic of this 2.0 TDI platform — confirm your engine code (e.g. CXFA, CXGA, CFCA, CAAC/CAAB) and generation against a parts catalogue before ordering, as the pipe routing differs between single-turbo and bi-turbo variants.

Solution

  1. Allow the engine to cool fully before touching any components.
  2. Locate the front EGR flexi-pipe at the rear-right of the engine; if symptoms are severe or the van has high mileage, plan to replace the rear EGR pipe at the same time.
  3. Source the replacement parts before starting. Order a genuine VW flexi-pipe to match your exact engine code and turbo configuration — buy from a VW main dealer or a genuine-parts specialist (e.g. VW Heritage, Euro Car Parts, or your dealer's parts counter) using your VIN to confirm fitment. New crush-ring gaskets and new bolts should be ordered alongside the pipe. (Verify all part numbers against your VIN before ordering — exact numbers vary by engine code and are not interchangeable.)
  4. Remove the mounting bolts — the last bolt is hidden and nearly impossible to see; use a small 1/4-inch drive ratchet with extension bars and work entirely by feel. Perseverance is required; budget significant time for this step.
  5. Remove the old pipe and gaskets and discard both — the gaskets are single-use crush-ring type and must not be reused.
  6. Inspect the old bolts for stretching and replace them even if they appear usable.
  7. Fit the new pipe with new gaskets and new bolts, again using the 1/4-inch drive by feel for the last hidden bolt.
  8. Torque all bolts to 20 Nm. (Confirm the torque figure against your engine's workshop data, as it can vary by fastener and engine code.)
